In-warranty repair flow
1. User reports issue

2. Triage
- Ambassador asks 5-10 diagnostic questions (try basics first: power cycle, factory reset, OTA update)
- If issue persists: ship label issued
3. Customer ships unit back
- WanderVerse-supplied USPS Priority Mail label (free for in-warranty)
- Include: main unit + 2 CT clamps + VRM-001 + USB-C cable (don't include packaging)
- Survivor-aware shipping: discrete plain envelope option for DV/HAVEN cases
4. Ambassador depot diagnosis
- Receive unit at WanderVerse depot (Silver Spring MD or Mission Partner depot)
- Run diagnostic suite (production-test sequence × 2 + thermal soak overnight)
- Categorize issue:
- Software fault → reflash firmware + return
- CT clamp drift → recalibrate or replace
- VRM-001 fault → replace from spares
- PCBA fault → replace from spares
- Chassis fault → replace from STL print or stocked chassis
5. Repair + test
- Ambassador performs repair
- Re-run full production-test sequence
- Apply per-unit calibration constants if CT changed
- Re-pack with same packaging materials
6. Return ship
- USPS Priority Mail (free in-warranty)
- Tracking + delivery confirmation

CT-clamp 5-year recalibration cycle
This is a service program, not a fault. CT clamps drift over time due to:
- Magnetic core hysteresis fatigue (~0.1%/yr)
- Mechanical clamping fatigue (faster if frequently opened/closed)
- Thermal cycling (panel-side ambient)
- Aging burden resistor drift on receiving PCBA
Cycle program
- 5 years after device first paired: app reminds user (banner notification + email)
- User submits service ticket; ships clamps back (NOT the main unit; clamps unplug from TRS jacks)
- Ambassador depot:
- Re-zeros each clamp with calibration jig
- Verifies drift compensation cert (within ±2% accuracy spec)
- Replaces CT clamp if drift > 5% (cost-included; this is the service)
- Returns clamps with cert sticker dated
- Service cost: $25 flat (covers labor + cert sticker + replacement clamps if needed)
- Optional: user can choose Magnelab US-made replacements at +$22 (no tariff exposure)
App-level UX
- "Your CT clamps are 4 years old — schedule recalibration in the next 12 months"
- Self-test on device boot reports estimated drift; if > 2% → flag for service

Print settings
- Layer height: 0.2 mm (standard; 0.15 mm for OLED bezel + button caps for finer finish)
- Material:
- Top deck (cream/graphite/sage): PETG with Pantone-matched dye OR ABS with paint-mask saffron pinstripe — note: ALUMINUM original is recommended for retail-grade finish; STL print is repair-tier replacement
- Side walls (slate): PETG with Pantone 432C dye-in-spool
- Bottom plate (GFRP): PETG with 30% glass-fiber-reinforced filament (Polymaker PETG-CF or similar)
- Button caps: TPU 95A for tactile feel
- OLED bezel + filter holder: ABS or PETG (UL 94 V-2 acceptable for non-airflow use)
- Mounting plates: PC/ABS or PETG
- Strain relief / cable clips: TPU 95A or PETG
- Infill: 30-40% for chassis parts; 60% for retention + structural; 15-20% for cosmetic parts
- Supports: tree supports for OLED bezel + button caps; standard supports for chassis

Printer requirements
- Build volume: 150 × 80 × 40 mm minimum for Standard chassis
- Build volume: 180 × 100 × 50 mm minimum for Pro chassis

- Multi-material capability for saffron pinstripe paint-mask alternative (or single-color print + post-print paint mask)
Annealing (optional for improved strength)
- ABS + PC parts benefit from mild annealing (90°C for 2 hr) for dimensional stability
- PETG + glass-fiber parts: 70°C for 2 hr stress relief
Saffron pinstripe replication (cosmetic)
The saffron pinstripe (Pantone 137C) along the front edge of the top deck is the brand mark. For STL print:
- Single-color PETG + post-print Pantone-137C 2-stage UV-cure paint mask
- OR multi-material print with saffron-dyed PETG filament (Pantone 137C dye)
- OR post-print masking + airbrush with Pantone-137C paint
- Matching tolerance: ±5% of Pantone reference acceptable for repair-tier; tighter for warranty-grade Lux Artisan

- Snap-fit features: tested at 4-5 cycle endurance for repair use; full-life production parts use injection-molded version

Compliance + safety
Critical safety lines
- Top deck NEVER carries line voltage — UL 61010 Annex K reinforced isolation is enforced by the CT-clamp transformer winding (galvanic isolation). The cream Al top deck (or printed equivalent) is at signal-ground reference.
- Operator-touchable surfaces are at signal ground — printed top deck must be electrically continuous with the chassis ground via the M2.5 captive screw thread (don't print non-conductive replacements without verifying ground bonding)
- CT-clamp pigtails NEVER carry line voltage — they carry CT secondary current/voltage signal; safe to handle
- VRM-001 plug-in module is the ONLY line-voltage component — never modify the wall-wart shell; if VRM-001 fails, replace from spares ($9.50 cost +10%)
Material safety
- Fire-safety: chassis replacements should use UL 94 V-0 or V-2 rated filament where possible (PETG and ABS commonly meet V-2; PC meets V-0)
- Indoor use only — no UV stabilization required for indoor environments
- Food contact: none of these parts are food-contact-safe (not relevant for energy monitor)
- No PLA for chassis structural parts — too flammable; PLA acceptable only for non-structural cosmetic parts (button caps, signature plates, cable clips)
UL 61010 compatibility
If you 3D-print a replacement top deck or bottom plate:
- The UL 61010 cert applies to the manufactured (CNC aluminum + injection PC) version
- 3D-printed replacements are repair-tier — they fall outside the formal UL 61010 cert
- For warranty-covered service, request an Ambassador-installed manufactured chassis
- For DIY repair after warranty, 3D-printed replacement is acceptable per CC-BY-SA license (you assume risk)

Saffron pinstripe + cream top deck design heritage
The cream-anodized aluminum top deck + saffron pinstripe along the front-facing edge is the brand mark for the WanderEnergy family. Design references:
- Industrial-minimalist mounting form factor: Shelly Pro 3EM × IotaWatt × Span Panel companion
- Saffron pinstripe color: Pantone 137C (matches WanderVerse brand saffron used across family)
- Cream anodize color: Pantone 9043C (matches WanderVerse brand cream)
- Slate side wall color: Pantone 432C (matches WanderVerse brand slate)
When 3D-printing a replacement top deck for repair-tier service, replicate the saffron pinstripe via: 1. Multi-material print with saffron PETG (Pantone 137C dye) 2. OR single-color print + masked + airbrushed Pantone-137C paint 3. OR purchase a manufactured replacement from WanderStore at cost +10% (~$4.20 Std / $4.85 Pro)
